HDPE butt fusion process — McElroy fusion machine in operation
The Fusion Process

Certified. Datalogged. Proven.

Every HDPE fusion joint PolyFusion produces is performed by a certified operator, executed to ASTM F2620 standard practice, and electronically datalogged with McElroy DataLogger technology.

Why Fusion Matters

The Joint is the System.

In an HDPE pipeline system, the fusion joint is as strong as — or stronger than — the pipe itself. A properly executed butt fusion joint creates a monolithic, leak-free connection with no gaskets, no mechanical fittings, and no corrosion failure points.

That's why PolyFusion treats every fusion joint as a critical quality event. Certified operators, calibrated McElroy equipment, ASTM F2620 procedures, and electronic datalogging on every joint — no exceptions.

Butt Fusion Process

Butt Fusion — Step by Step.

Butt fusion is the primary joining method for HDPE pipe and fittings. The process creates a permanent, monolithic joint by heating and fusing the pipe ends under controlled temperature and pressure conditions.

01

Pipe Preparation

Pipe ends are cut square, cleaned, and inspected. Pipe is clamped in the fusion machine with proper alignment verified before facing begins.

02

Facing

The facing tool removes a thin layer from both pipe ends to create clean, parallel, contamination-free mating surfaces. Facing shavings are inspected for continuity.

03

Alignment Check

Pipe ends are brought together without the heater to verify alignment. Misalignment must not exceed 10% of wall thickness. Alignment is adjusted as required.

04

Heater Insertion & Melt-In

The heater plate is inserted between the pipe ends. Pipe ends are brought into contact with the heater at the specified interfacial pressure. Melt bead size is monitored to confirm proper heat soak.

05

Heater Removal

Once the specified melt bead is achieved, the pipe ends are separated, the heater is removed, and the pipe ends are brought together — all within the maximum allowable changeover time.

06

Fusion & Cooling

Pipe ends are joined under the specified fusion pressure and held under pressure for the full cooling time. The joint must not be disturbed during cooling. DataLogger records the complete cycle.

Electrofusion Process

Electrofusion — Precision Joining for Complex Connections.

Electrofusion uses embedded resistance wire in fittings to create fusion joints in locations where butt fusion is not practical — tight spaces, directional drill tie-ins, and complex fitting configurations.

01

Pipe Preparation

Pipe surface is scraped to remove the oxidized layer in the fusion zone. Pipe and fitting are cleaned with approved IPA wipes and allowed to dry completely.

02

Fitting Inspection

Electrofusion fitting is inspected for damage, contamination, and barcode readability. Fitting is kept in packaging until immediately before installation.

03

Assembly & Alignment

Pipe is inserted to the correct depth in the fitting and secured with alignment clamps. Pipe and fitting must be properly supported and restrained during the fusion cycle.

04

Controller Connection

The electrofusion controller leads are connected to the fitting terminals. The fitting barcode is scanned to automatically set the correct fusion parameters.

05

Fusion Cycle

The controller executes the fusion cycle automatically, delivering the correct voltage and current for the specified time. The cycle is monitored and recorded electronically.

06

Cooling & Inspection

The joint is held undisturbed for the full cooling time. Fusion indicators are inspected to confirm complete fusion. The joint record is saved to the controller.

McElroy DataLogger QA/QC

Every Joint. Documented.

PolyFusion uses McElroy DataLogger technology on every butt fusion project. The DataLogger electronically records every parameter of every fusion joint — time, temperature, pressure, operator ID, pipe data, and GPS location.

At project completion, a complete DataLogger report is provided as part of the QA/QC documentation package. Every joint is traceable, every parameter is verified, and every deviation is flagged.

Heater Temperature

Continuous temperature monitoring throughout the fusion cycle

Fusion Pressure
